Battery storage connection solutions

Battery storage connection solutions carry the full DC current through every joint in a BESS — between cells, packs, racks, cabinets, and the inverter. A bad joint shows up as heat, voltage drop, or worse, a string that fails years before the cells do. PVLinkTech designs and manufactures the connectors, cable assemblies, and wiring for residential ESS, commercial storage, and utility-scale battery projects, from 50A module connections to 350A container-level links, all rated for 1500V DC. The full E-Series lineup covers everything from module wiring to container-level distribution, with custom cable assembly, UL 4128-compliant design, and IP67 protection. Below we walk through each connection point in a storage system and the product that fits it.

Where Our Connectors Sit in a Battery Energy Storage System

A BESS is a chain of connection points. Each one has its own current, cable size, and environment to work in:

  • Battery module and pack level — compact 50A connections for module-to-pack wiring, typically 6mm² conductors in tight enclosures.
  • Battery rack and rack-level PDU — 70A to 100A links between packs and the rack power distribution unit, balancing current sharing and cable routing.
  • Battery cabinet and PCS inverter — 100A to 120A power connections between the DC cabinet and inverter input, the highest-current link inside the enclosure.
  • Container junction and outdoor connections — 150A to 350A assemblies for container-level distribution, including custom cable lengths, right-angle exits, and UV-resistant jackets.

Battery Storage Connection Solutions by Application

High-reliability connection hardware tailored for residential, C&I, and utility-scale energy storage systems.

5–20 kWh

Residential ESS

Home battery systems need compact, tool-friendly connections that stay sealed indoors and out. The E50 handles 50A at 1500V DC on 6mm² cable, with a clear polarity key and IP67 rating after mating — small enough for the space behind a garage wall or in a basement cabinet.

Commercial & Industrial ESS

C&I systems run longer duty cycles at higher currents, so connections carry sustained load, not just short peaks. The E70 and E100 cover 70A to 100A at 1500V DC with 10mm² to 16mm² conductors. For connector selection, current rating, cable size, and temperature derating should be evaluated together.

Utility-Scale BESS

Grid-scale battery containers operate in demanding conditions, including 1500V DC systems, high ambient temperatures, long cable runs, and field replacement requirements. The E150 to E350 series and custom cable assemblies are designed for applications requiring crimp terminations, reinforced strain relief, and container junction box integration.

Why Connection Quality Decides BESS Reliability

Battery cells are only as good as the connections around them. In practice, four things decide whether a battery storage connection solution holds up:

  • Low, stable contact resistance — the E-Series holds contact resistance at < 1 mΩ, so temperature rise stays predictable under continuous current.
  • UL 4128 compliance — the standard written for interconnection systems in energy storage equipment, covering dielectric, thermal, and mechanical requirements. See UL 4128 requirements for BESS connectors for an overview of the connector requirements.
  • Sealed for the environment — IP67 after mating, UV-resistant materials and an operating range of −40°C to +125°C cover outdoor cabinets, desert sites and cold-climate installs. Wiring and installation follow NEC Article 706 for energy storage systems.
  • Mechanical keying and polarity marking — keyed housings and clear polarity identifiers stop mis-mating, one of the most common causes of field failures in battery wiring.

Design Considerations for 1500V Battery Storage Connections

Pick the voltage class first — it decides the rest of the connection design:

  • 1500V vs 1000V architecture — 1500V DC halves the number of strings for the same power, cutting cable and cabinet cost, but every connector then needs higher creepage and clearance. The E-Series is rated for 1500V DC across the lineup, so one product family covers both designs.
  • Continuous current vs peak load — size a connector for peak current alone and it runs hot under sustained load. Start from the continuous current, add a derating margin for ambient temperature, and the right product follows.
  • Field service — batteries get swapped in the field. Quick-disconnect, polarity-keyed connectors shorten replacement time and remove the most common miswiring risk in rack service.
  • Documentation and traceability — utility projects expect test records with each batch. Our production keeps contact resistance and temperature-rise data per lot.

From Requirement to Production

Every storage project starts with a current profile and a layout. The process is short, and every battery storage connection solution — standard or custom — goes through the same five steps:

  1. Spec review — voltage, continuous and peak current, cable size, ambient temperature.
  2. Selection or customization — standard E-Series, or a tailored connector and cable assembly for your rack design.
  3. Sample and test — temperature-rise, contact resistance, and mating checks under your conditions.
  4. Volume production — consistent crimp quality and batch traceability.
  5. After-sales support — documentation, spare connectors and design help for the next project.
